2. 3" to 3 1/2" so it'll stay in place and support the top foam. No rocket science on this one, just a little trial and error. Close works.
3. Try Hobby Lobby if you have one in town. The foam you're looking for is in the upholstery section of the store. They use it in cushions etc. which the clerks won't know is open cell foam. I've never seen black so you'll probably have to settle as I did with white, yellow and green. I put a grill over the back openings on the Mini's and Monitors.
This step is pretty straight forward so there really aren't any tips or tricks to it. Just measure, cut and fit if necessary. An electric knife is the tool of choice for cutting foam. :T
